Spray foam workshop project — roof barrier work

Workshop Roof Spray Foam

A 6,200 sq-ft cabinetry workshop with a metal roof deck that had been bleeding heat in summer and condensing moisture on tools in winter. The owner ran two industrial dust collectors and three sprayers — and his electric bill was punishing in July and August.

We specified 2 inches of closed-cell foam on the underside of the metal deck, with continuous coverage from eave to ridge. Closed-cell was the only correct call here — open-cell would have absorbed moisture against the metal and accelerated corrosion.

Project Goals

  • Eliminate condensation drip onto tools and finished cabinets
  • Drop summer cooling load by 40% or more
  • Two-day turnaround so production wasn't disrupted long

Additional Objectives

  • OSHA-compliant ventilation and PPE during spray
  • Protect tools, machinery, and finished inventory
  • Clean post-spray inspection of every joint and seam

Project Challenge

The owner couldn't shut down production for more than 48 hours. We tarped every machine and rolling cart, spent a half-day on plastic containment, sprayed the entire underside in one shift, and pulled containment the next morning. Production resumed Monday morning. Three months in, the owner reported a 47% reduction in his electric bill.
